I know general rule is to maintain same thickness through part, but can you comment on tricks or techniques to deal with varying thickness within a mold, or what % thickness difference can a part handle without causing issues?

I recommend a 50-60% wall thickness of adjacent walls for a good designed injection molded part.

Best place to buy molds in the world?

 

Depends on if you are interested in purchasing a mold or to purchase parts.  It is difficult to say who is the best, a lot has to be considered if you are looking for low/high volume of parts.  How does speed determine you schedule.

If you are looking for real parts fast that are functional, and in the materials you plan on using for production...Then Proto Labs is a great place to look at for getting your parts.
